Ok, thanks for all the great suggestions especially the lead on Arfcom discussing this subject. It appears my strategy was wrong and I learnt a great deal from the Arfcom postings. I’m going to make some cardboard templates and trace those. Again, thanks for all the great suggestions, I really appreciate this forum.

Silver sharpie. If you care what it looks like, mark on the back of the foam. If you are like me and use your case for travel and not a display case, then it doesn't really matter. Nor do small irregularities caused by just using a sharp knife.

I like having nice gear. I just don't sweat the small stuff.

When I trimmed the stiff closed cell foam in my Starlight case I used a red ball point pen and a $2 throw away 5" blade utility knife. After marking it I took that layer of foam out of the case and used the knife like a saw blade straight up and down. Like a saw. A little movement forward and a lot of up and down. Don't try to slice it like a steak or something in one whack. Take your time and make the marks where you want it cut. Mine almost looks like it was cut by a professional.

Lay everything out BACKWARDS as to how you want it. Trace around it with whatever marker you choose, cut inside the lines. When you have everything cut out flip the foam over so the marker is now on the bottom .... VIOLA.

Make sure you put the foam back in so that your scope is towards the handle. I've seen plenty of "pretty" jobs that you open and get to see this nice stick backwards in the box.

I used whatever sharpie I could find and cut it with a razor knife that has the break-off blade sections.

It came out very clean and like it's been said, who cares if you have marker lines inside your rifle case.

Try the two bladed reciprocating electric turkey carving knife. It is the absolute finest foam cutting instrument available. It is much better than using the razor knife and I used a highlighter to trace the gun. Worked really really nice.

Use masking tape to cover the whole foam pad. Trace out your items with a sharpie and start cutting. That way you don't mark up your foam and the tape will keep the foam tight and easier to cut.
